Evaluation of a Non-Thermal Plasma System for Remediation of NOx in Diesel Exhaust

With ever more stringent CO2 emissions mandates, many automobile manufacturers are seeking the fuel economy benefits of diesel and lean-burn gasoline engines. At the same time the emissions standards that diesel and gasoline engines will have to meet in the next decade continue to reduce. Proposed solutions for meeting the stringent emissions standards all appear to have limitations, such as propensities to poisoning from sulfur, narrow operating temperature windows, and requirements for controls that give rapid rich excursions. Non-thermal plasma-catalyst systems have shown good performance in bench testing while being largely unaffected by these same issues. A two-stage system with a unique non-thermal plasma reactor combined with a zeolite-based catalyst has been constructed and shown to work over a wide temperature range.

The Impact of Catalytic Aftertreatment on Particulate Matter Emissions from Small Motorcycles

This paper presents the results of an exploratory study examining the production of particulate matter (PM) by 2-wheel vehicles and the impact of catalytic aftertreatment on these emissions. Information is presented demonstrating the efficacy of catalytic aftertreatment for significantly reducing not only hydrocarbons (HC) and carbon monoxide (CO), but also PM emissions from motorcycles equipped with small 2-stroke engines. The generation of PM by 5 test vehicles during realistic driving conditions is discussed and the impact of catalyst performance characteristics on the reduction of these releases is examined. Vehicle based test data, obtained with a mini-dilution tunnel, clearly demonstrates the benefits to the environment achievable through the use of catalytic aftertreatment.

Advanced Engine Management Using On-Board Gasoline Partial Oxidation Reforming for Meeting Super-ULEV (SULEV) Emissions Standards

This paper first reports on the benchmarking of a gasoline- fueled vehicle currently for sale in California that is certified to ULEV standards. Emissions data from this vehicle indicate the improvements necessary over current technology to meet SULEV tailpipe standards. Tests with this vehicle also show emissions levels with current technology under off-cycle conditions representative of real-world use. We then present Delphi's strategy of on-board partial oxidation (POx) reforming with gasoline-fueled, spark-ignition engines. On-board reforming provides a source of hydrogen fuel. Tests were run with bottled gas simulating the output of a POx reformer. Results show that an advanced Engine Management System with a small on-board reformer can provide very low tailpipe emissions both under cold start and warmed-up conditions using relatively small amounts of POx gas. The data cover both normal US Federal Test Procedure (FTP) conditions as well as more extreme, off-cycle operation.

Mean Value Engine Modelling of an SI Engine with EGR

Mean Value Engine Models (MVEMs) are simplified, dynamic engine models which are physically based. Such models are useful for control studies, for engine control system analysis and for model based engine control systems. Very few published MVEMs have included the effects of Exhaust Gas Recirculation (EGR). The purpose of this paper is to present a modified MVEM which includes EGR in a physical way. It has been tested using newly developed, very fast manifold pressure, manifold temperature, port and EGR mass flow sensors. Reasonable agreement has been obtained on an experiemental engine, mounted on a dynamometer.

Powertrains of the Future: Reducing the Impact of Transportation on the Environment

Tomorrow's winning powertrain solutions reside in those technology combinations providing optimized propulsion systems with zero emissions and no cost or performance penalty compared with today's vehicles. The recent Kyoto Protocol for CO2 reduction and the California Air Resources Board (CARB) thrust for zero emission vehicles along with the European Regulatory community, motivate car manufacturers to adopt new light body structures with low aerodynamic drag coefficients, low-rolling resistance and the highest efficiency powertrains. The environmental equation expresses car manufacturers aptitude and desire to create zero emission vehicles at acceptable levels of performance unlike limited range electrical powered vehicle products. The cheapest solution to the environmental equation remains the conventional internal combustion engine ($30 to $50 per kW).

A Comparison of Emissions and Flow Restriction of Thinwall Ceramic Substrates for Low Emission Vehicles

The emission and flow restriction characteristics of three different ceramic substrates with varying wall thickness and cell density (400 cpsi/6.5 mil, 600/4.3, and 600/3.5) are compared. These 106mm diameter substrates were catalyzed with similar amounts of washcoat and fabricated into catalytic converters having a total volume of 2.0 liters. A Pd/Rh catalyst technology was applied at a concentration of 6.65 g/l and a ratio of 20/1. Three sets of converters (two of each type) were aged for 100 hours on an engine dynamometer stand. After aging, the FTP performance of these converters were evaluated on an auto-driver FTP stand using a 2.4L, four-cylinder prototype engine and on a 2.4L, four-cylinder prototype vehicle. A third set of unaged converters was used for cold flow restriction measurements and vehicle acceleration tests.

Individual Cylinder Fuel Control with a Switching Oxygen Sensor

In this paper we discuss in detail an algorithm that addresses cylinder-to-cylinder imbalance issues. Maintaining even equivalence-ratio (ϕ) control across all the cylinders of an engine is confounded by imbalances which include fuel-injector flow variations, fresh-air intake maldistribution and uneven distribution of Exhaust Gas Re-circulation (EGR). Moreover, in markets that are growing increasingly cost conscious, with ever tightening emissions regulations, correcting for such mismatches must not only be done, but done at little or no additional cost. To address this challenge, we developed an Individual Cylinder Fuel Control (ICFC) algorithm that estimates each cylinder's individual ϕ and then compensates to correct for any imbalance using only existing production hardware. Prior work in this area exists1,2, yet all disclosed production-intent work was performed using wide-range oxygen sensors, representing cost increases.

Closed Loop Start of Combustion Control Utilizing Ionization Sensing in a Diesel Engine

This paper describes the technique of in-cylinder ionization sensing in a common rail diesel engine. The technology detects in real time, the start of combustion for both pilot and main combustion enabling the fuel control strategy to change from open to closed loop, thus, maintaining the desired start of combustion for all speeds and loads. Additionally, the ionization sensing enables the ECM to truly correct for changes in ignition delays caused by as an example a change in fuel cetane number or in air, fuel and engine temperature. The conclusions are that ionization sensing improves the ability to control a diesel engine and is a feasible technology for production vehicles.

Two Dimensional Modeling of a Rotary Power Steering Valve

The power steering valve plays a key role in the steering performance of a vehicle. It is desirable, therefore, to have a means of predicting valve performance for the development of the steering system. This paper describes a method of applying the orifice equation to a steering valve, along with the procedure for experimentally determining the flow coefficients for this equation. Data is provided which demonstrates the nature of change of the flow coefficients through the operating range of the valve. A method for accounting for these changes is provided, along with correlation results for measured and predicted valve performance.

Emission Formation Mechanisms in a Two-Stroke Direct-Injection Engine

Engine tests were conducted to study the effect of fuel-air mixture preparation on the combustion and emission performance of a two-stroke direct-injection engine. The in-cylinder mixture distribution was altered by changing the injection system, injection timing, and by substituting the air in an air-assisted injector with nitrogen. Two injection systems which produce significantly different mixtures were investigated; an air-assisted injector with a highly atomized spray, and a single-fluid high pressure-swirl injector with a dense penetrating spray. The engine was operated at overall A/F ratios of 30:1, where stratification was necessary to ensure stable combustion; and at 20:1 and 15:1 where it was possible to operate in a nearly homogeneous mode. Moderate engine speeds and loads were investigated. The effects of the burning-zone A/F ratio were isolated by using nitrogen as the working fluid in the air-assist injector.

Application of In-Line Hydrocarbon Adsorber Systems

An adsorber system for reducing cold start hydrocarbon (HC) emissions has been developed combining existing catalyst technologies with a zeolite-based HC adsorber. The series flow in-line concept offers a passive and simplified alternative to other technologies by incorporating one additional adsorber substrate into existing converters without any additional valving, purging lines, or special substrates. This contribution describes the current development status of hydrocarbon adsorber aftertreatment technologies. We report results obtained with a variety of adsorber, start-up, and underfloor catalyst system combinations. In each case, it was possible to achieve HC emission levels in compliance with the ULEV standards, and in the best cases, demonstrating HC emissions substantially below the legislated standard.

CFD-Aided Development of Spray for an Outwardly Opening Direct Injection Gasoline Injector

A high pressure outwardly opening fuel injector has been developed to produce sprays that meet the stringent requirements of gasoline direct injection (DI) combustion systems. Predictions of spray characteristics have been made using KIVA-3 in conjunction with Star-CD injector flow modeling. After some modeling iterations, the nozzle design has been optimized for the required flow, injector performance, and spray characteristics. The hardware test results of flow and spray have confirmed the numerical modeling accuracy and the spray quality. The spray's average Sauter mean diameter (SMD) is less than 15 microns at 30 mm distance from the nozzle. The DV90, defined as the drop diameter such that 90% of the total liquid volume is in drops of smaller diameter, is less than 40 microns. The maximum penetration is about 70 mm into air at atmospheric pressure. An initial spray slug is not created due to the absence of a sac volume.

Characterization of OBD-II Features of Advanced Pd-Rh Catalysts and Relation to Catalyst Composition and Design

Palladium-rhodium catalyst technologies have been investigated to establish the relationship between emission performance and their oxygen storage capacity (OSC) or other physical properties. Catalyst performance was evaluated using stand dynamometer and FTP testing after both oven air aging and engine aging. Monolith catalysts were characterized for aged surface area and precious metal dispersion. Various components of the washcoat supports were characterized by surface area and X-ray diffraction (XRD) analysis for phase composition and CeO2-ZrO2 solid solution crystallite size. The correlation between OSC delay times and tailpipe emissions for NMHC, CO and NOx was highly nonlinear in these studies. Addition of CeO2-ZrO2 solid solution components to the washcoat significantly improved steady state activity after aging, but did not significantly affect the correlation between emissions and OSC.

Regeneration Strategies for NOx Adsorber Catalysts

The successful commercialization of lean burn gasoline engines is dependent upon development of an effective emission aftertreatment system which can provide HC, CO, and NOx control not only under lean operating conditions, but also when the engine operates at the stoichiometric point under conditions of high engine speed and/or load. NOx adsorber catalysts (NOx traps) are capable of storing NOx under lean condition, and subsequently releasing and catalyzing its reduction under conditions rich of the stoichiometric point. Aftertreatment systems based on these types of catalysts show great potential for reaching current and future emission standards. Key to the successful application of NOx adsorber catalysts is the development of engine control strategies which maximize NOx conversion while minimizing the fuel economy penalty associated with adsorber regeneration. In this paper limitations associated with NOx trap adsorption and regeneration strategies are discussed.

A Durable In-Line Hydrocarbon Adsorber for Reduced Cold Start Exhaust Emissions

A new adsorber system for reducing cold start HC emissions has been developed that offers a passive and simplified alternative to previous HC adsorber technologies. The series flow in-line adsorber concept combines existing catalyst technology with a zeolite based HC adsorber by simply incorporating one additional adsorber catalyst substrate into conventional catalytic converters without any valving, purging lines or special substrates. The HC adsorber catalyst consist of a durable zeolite, a washcoat binder, precious group metals and rare earth promoters on standard monolithic substrates. For selected vehicle applications, a single converter containing a light off catalyst, a catalyzed HC adsorber and a standard three-way catalyst can be used in the underfloor position. Even after severe engine aging, the vehicle FTP results show that this new technology remains effective in reducing the cold start HC emissions while providing good CO and NOx conversions.

Air Cleaner Shell Noise Reduction with Finite Element Shape Optimization

In this paper, finite element shape optimization is used to determine the optimum air cleaner shape and rib design for low shell noise. Shape variables are used to vary the height and location of rib elements, as well as vary the shape of the air cleaner surfaces. The optimization code evaluates each design variation and selects a search direction that will reduce surface velocity. Sound power radiation is calculated for each optimized design using an acoustic code. Large reductions in shell noise were achieved by optimizing the shape of the air cleaner surface and rib design. Optimization of the rib pattern alone yielded a local optimization, as opposed to a global optimization that represented the best possible design.

Identification and Elimination of Steering Systems Squawk Noise

The problem being investigated involves a noise-quality issue on a power steering application, when a sudden change of steering wheel angle generates an unwanted steering system noise or “Squawk.” This phenomenon is mostly observed during parking maneuvers, especially at lock positions and when the hydraulic fluid reaches a critical temperature on the specific application. The objective of the work to solve this noise-quality issue was to first identify the cause and then eliminate the Squawk noise. There were several constraints: No change could be made in the properties or type of hydraulic fluid used due to specification requirements; Steering wheel valve torsion bar characteristic (torque vs. angle) needed to be maintained within specification for ride and handling purposes; and, In addition to the mentioned constraints, a high capability of noise elimination generated by the production tolerances and dispersion has been considered.

Catalytic Aftertreatment and Small Two-Stroke Powered Motorcycles

The effectiveness of using catalytic aftertreatment to control excessive hydrocarbon and carbon monoxide emissions is well known. However, a thorough understanding of how the catalyst and vehicle work together as an integrated system is still in developmental stages. A major goal of the investigation was to examine catalyst performance under the dynamic conditions existing during normal vehicle operation. The impact of applying catalytic aftertreatment, with and without the addition of secondary air, to three small 2-stroke motorcycles is examined. It is found that catalysts respond well to the varied conditions encountered with 2-stroke engine powered vehicles. While the addition of secondary air is beneficial to increased hydrocarbon reductions, its impact on carbon monoxide can be variable and a function of vehicle operation.

California Ultra Low Emission Vehicle (ULEV) standards call for a significant reduction in the amount of harmful gases that enter the environment from vehicle exhaust. The Electrically Heated Catalyst (EHC) is a possible solution to reduce emissions. A competitive analysis benchmarking study was completed in order to find an optimum EHC design that will perform to ULEV standards. Four suppliers submitted samples and the EHC designs were rigorously tested for temperature, pressure drop, and emissions performance while being aged at different levels.

The Challenges of Applying Catalytic Aftertreatment to Small Utility Engines

Regulations are being considered or have already been enacted to limit the exhaust emissions of hydrocarbons, CO and NOx from small engines, such as those used in the lawn and garden industry. One of the most promising ways for engine manufacturers to comply with current and future emission standards is through the use of catalysts. However, these small engines provide an environment with a number of challenges for emission catalyst activity and durability which are not found with automotive exhaust, which is traditionally where catalysts of this type have been used. Problems unique to the small engine can include extremely short catalyst residence times, high hydrocarbon and carbon monoxide to oxygen ratios, overall high levels of emissions leading to high reaction exotherms, and pertubated flow due to single cylinder operation. A number of catalyst variables were tested using 4-stroke engines.
